This is primarily due to the fact that power generation from wind power has become lucrative for any other power plant, with the average wind power generation cost being USD 23 MWh. The wind energy generation is highly dependent on meteorological conditions, such as wind speed. The maximum energy that can be produced by a wind turbine is proportionate to the swept area covered by the turbine rotors. For example, doubling or increasing the turbine rotor diameter, can predominantly increase the power output. The increase in rotor diameter results in an increase in the number of gear teeth, which further transfers more rotational speed to the gear unit. Therefore, the overall output capacity of the wind turbine increases. As the size of the gearbox increases, the total price is also expected to increase. An alternative to full repowering could simply be the replacement of the worn-out parts, without the full potential of repowering. This is often referred to as partial repowering, where selected components are overhauled, to extend the life of the wind turbine. According to the National Renewable Energy Laboratory (NREL), a partial repowering approach, where the rotor and drivetrain are replaced, can result in an increase of 30-37% in the net cash flow.
Many gearboxes are designed for a lifespan of 20-years, but most of them fail after 6 to 8 years of operation. It is important to consider that the oil plays an essential role in reducing friction and wear, allowing for proper operation of the gearbox. Thus, the oil condition and its degradation have a direct impact on the reliability of this component. This requires monitoring the oil level, along with the vibration and acoustic analysis of the temperature gearbox components to avoid any component failure.
The major replacements in gearboxes can result in significant downtime. While the average downtime in gearbox failure is between 5 to 15 days and the average down time loss per failure is that of ~USD 5,000. Thus, as gearbox failure implies significant downtime, the reliability of gearbox components is of vital importance to reduce the high operating and maintenance costs of the wind turbines. Therefore, the growth of the wind turbine gearbox market is restrained by the high cost incurred by the vendors.
